Overhaul sequence and seal care
A transfer case overhaul usually starts with draining the fluid, removing the shift linkage and separating the case halves. Once the case is apart, the input and output seals are easy to replace, which is why many owners change them together. Seals rarely fail alone, so the bearings and shaft surfaces should be checked during the same job.
Clean every sealing surface with a plastic scraper and solvent to remove old gasket material. Apply sealant only where the service procedure calls for it, and avoid nicking the mating faces. Install the seals with a driver so the lips stay square. After reassembly, refill with the correct fluid and check for weeping around the seals on the first few drives.
